Sizing is the one part of a bulk hat order that trips people up. Unlike t-shirts, hats don’t stretch much, and a crowd has a range of head sizes. Here’s how we handle it so everyone ends up with a hat that fits.
The two approaches
For most events, one of two strategies works: adjustable hats, or a size spread. Adjustable interior bands cover the widest range with the least logistics; a size spread is more precise but needs head counts.

A simple size ratio
If you go with a spread and don’t have measurements, this distribution works for a typical mixed-adult group: about 15% small, 35% medium, 35% large, 15% extra-large. Adjust toward larger sizes for a mostly-male group and smaller for a mostly-female one.
How to measure
Wrap a soft tape around the head about an inch above the ears and across the mid-forehead. That circumference maps to hat size — we’ll provide a conversion chart with your quote.
When in doubt, go adjustable
For giveaways and guest hats where you can’t collect sizes, adjustable bodies are the safe default. Save exact sizing for personalized and VIP hats where fit matters most.
