Sizing is the one part of a bulk hat order that trips people up. Unlike t-shirts, hats don’t stretch much, and a crowd has a range of head sizes. Here’s how we handle it so everyone ends up with a hat that fits.

The two approaches

For most events, one of two strategies works: adjustable hats, or a size spread. Adjustable interior bands cover the widest range with the least logistics; a size spread is more precise but needs head counts.

A simple size ratio

If you go with a spread and don’t have measurements, this distribution works for a typical mixed-adult group: about 15% small, 35% medium, 35% large, 15% extra-large. Adjust toward larger sizes for a mostly-male group and smaller for a mostly-female one.
